Pictured below is my first attempt at a custom toolbox. Using ShadowFoam in 3x different thicknesses and their Pro Cutting Kit it took me about four hours to plan and cut. It’s one of those jobs that you either love or hate: I enjoyed sitting there in a meditative state cutting away, but it is about as exciting as painting a wall.
I managed to fit in a lot more than I thought and even had space left over for future additions. Gone is the old inevitable mess of tools every time it’s been in and out of the van on a journey; now it’s a joy to open and work with. Any downsides to the foam? Not really, apart from everywhere your eyes land for weeks following the slicing session you spot things that could be ‘foamed’.

The Knipex 250mm Plier Wrench is probably the best tool you can buy for working on bikes. You can use it on anything from fork top caps to small bolts and for those other times you don’t quite have the right tool to grip, hold, wrench or even tap something, it can also double as a hammer if you need one. I like it so much that I bought all four sizes, but the 250mm is the best option for general MTB work.
I like using T-handle Hex/Allen keys, but first, you need a good set of L-shaped keys as they are more versatile. Wera Hex-Plus keys seem to be one of the market leaders with really good quality and price, and the coloured finish makes recognising them quicker. The Hex-Plus shape of the keys means they bite into the corners of bolts better with less chance of rounding the key or the bolt head. The bell end (lol) on the long side of the keys makes the spinning of bolts much quicker.
Wera Torx Keys are also a great option with fewer special features than the Hex’s but they are pretty and matching which is nice.
There is enough ShadowFoam in 30mm and 40mm thicknesses to accommodate a range of tools. I never knew foam would cost so much but it works great and even made my toolbox a lot lighter after its transformation. There’s a Pro Cutting Kit included which includes a scalpel and Stanley-style knife and plenty of blades, anti-cut gloves, smoothing spinner, spray glue and tweezers to pull out the last little lumps.
To put all of this inside is a Duratool water-resistant case in 357mm x 470mm x 176mm dimensions. This is the same size as my old case and seemed like a good value option compared to a branded Pelican or other case. This size case can take nearly everything you need without being too big and heavy.
